for High-Quality Grinding Media Production

Efficient charge preparation is critical in the manufacturing of high-performance grinding media, especially chrome balls. This process involves cleaning, properly storing, and preheating charge materials to remove contaminants such as dirt, rust, oils, lacquers, and moisture. These steps are particularly important in foundries melting iron and aluminium for grinding media casting.

Reduce Slag, Improve Efficiency

Most foundries, including those producing grinding media, are now working with their suppliers to ensure their scrap is pre-cleaned. By using clean charge materials, foundries can significantly reduce slag formation, enhance furnace performance, and increase overall energy efficiency. For producers of chrome grinding balls, this means lower energy costs and improved product consistency. 

In grinding media production, using dirty charge and adding oxides or non-metallic compounds to remove impurities significantly affects the type and quantity of slag formed. When slag makes contact with the refractory lining of the furnace, it cools and adheres. The gradual slag build-up increases the furnace wall’s thickness (through which heat is transferred to the metal), which can greatly reduce the furnace’s overall electrical efficiency and capacity. For instance, in a 5-ton coreless induction furnace, a 15.5 cm slag buildup can reduce usable volume to just 4.5 tons. 

Dirty charge also wastes energy that could be utilized for melting the charge. Sand, for example, has twice the heat content of iron. Therefore, every kilogram of sand in the charge heated with the metal uses the same amount of energy as it would take to melt two kilograms of iron. Clean charge prevents unnecessary energy loss.

Moisture Control and Safe Storage

Moisture in charge materials poses serious safety risks during melting. Undercover storage ensures the charge remains dry. When moisture encounters molten metal, it can flash to steam with sufficient force to damage equipment and cause injuries to workers. This risk can be reduced by storing metal in waterproof areas and/or slowly preheating the metal to evaporate the water before putting it into the furnace.

Automated Loading for Consistent Results

Modern grinding media production facilities use automated handling and weighing systems to load furnaces safely and efficiently. Cranes, magnets, and mechanical claws are used to move materials into loading buckets or conveyors.

Furnaces are either:

  • Loaded cold which means the entire furnace mass must be heated as well as the metal; or
  • Continuously operated so the furnace stays hot and only the metal needs to be heated.

Chrome Balls for Grinding Media

After the raw scrap has been melted and all the slag removed from the molten metal bath, the molten metal is transferred into a ladle and transported to the casting line where it is poured into moulds.

The moulding process used is a resin shell casting technique, where resin-mixed sand is sprayed into the mould to form a protective layer against the steel. When closed, the moulds contain cavities into which the molten metal fills and solidifies to form durable grinding media. This process is key to producing consistent, high-quality chrome balls used in mining, milling, and industrial applications.
